How to Design a T-Shirt With AI (That Actually Prints)

The first shirt I ever ordered came back with a white rectangle around the artwork. Not a subtle one — a hard-edged 10-inch box of white ink sitting on a black tee, with my design floating politely in the middle of it. It looked like someone had printed a sticker and ironed it on. Twenty-four shirts. Paid for.

Nothing was wrong with the design. It was a fine design. It just wasn't a garment file, and that's a different thing. If you want to design a t-shirt with AI and actually have it print, the design part is the easy half — the half that trips people up is the six or seven constraints that fabric imposes and a screen doesn't.

Here's what I've learned making shirts for a run club, two conference booths, and one very ill-advised inside-joke batch.

Why an AI t-shirt design looks great on screen and prints badly

A screen is backlit, additive, and infinitely detailed. Cotton is none of those. Three specific gaps cause almost every bad print:

Your background is not "nothing", it's white. Every design tool composites on some canvas. If you export a JPEG — or a PNG that quietly has a white layer under it — the printer prints that white. On a black shirt, that's the rectangle I paid for. The fix is boring: the file must be a transparent PNG, and you must confirm it by opening it over a dark background before you upload.

Ink is expensive per color, not per square inch. Screen printing burns one screen per color, so a 6-color design can double your unit cost at small runs. DTG (direct-to-garment) doesn't charge per color, but it lays ink onto textured cotton, and soft gradients come back mottled and dull. Either way, three colors max is the rule that keeps you out of trouble. It also happens to make the design better.

Detail dies at fabric resolution. A 1px hairline that looks crisp at 100% zoom is a broken dotted line after it's been pushed through a mesh screen onto a knit surface. Minimum stroke weight is roughly 1.5–2pt at final print size. Small text under ~14pt at print size will fill in and turn to mush.

The print area is smaller than you think

This is where most people's first design fails silently — it prints, it just prints wrong-sized.

The standard adult front print area is about 12 × 16 inches (some printers cap at 11 × 14). At 300 DPI that's 3600 × 4800 pixels. Design at that size, not at "some big square I'll scale later."

Two more numbers worth writing down:

If your printer is Printful, Printify, or a local shop, they publish these numbers. Use theirs. But design to 3600 × 4800 by default and you'll be close enough to adjust.

The worked example: a run club shirt

Here's the real one. A Saturday morning run club, about 40 people, wanted shirts. Black tee. Budget: screen print, so cheap means few colors.

First attempt (bad): a sunrise illustration with an orange-to-yellow gradient, a thin script font for "Sunrise Run Club", and small text listing the meeting point address. Six colors, a gradient, 9pt text.

What was actually wrong with it:

The 6-foot test beats the 100% zoom

Nobody views a t-shirt at 100% zoom on a 27-inch monitor. They view it from across a room, on a curved surface, on a moving person, often at an angle.

So before you commit: shrink your design on screen until it's about the size of a real chest print, stand up, and back away six feet. If you can't tell what it says, the shirt will fail in exactly the same way. This one habit catches more problems than any checklist — it's the same discipline as designing a tarpaulin that reads at 20 feet, just at conversational distance.

The second check: look at it on the actual garment color. Off-white on black is high contrast. That same off-white on a heather grey shirt is nearly invisible. If you're offering the design on three shirt colors, you need to look at it on all three, and you may need a second color variant of the file.

What comes back isn't a flat image you have to re-roll if one word is wrong. It's an editable design: the headline is a real text layer with a real font, the rule is a shape, the sun is a shape, each with its own color you can change. That matters more here than in most design work, because t-shirt files get revised for boring mechanical reasons — the printer says your stroke is too thin, or your client wants it on heather grey now.

Then make these edits:

  1. Click the headline and push the size up until it nearly touches the left and right guides. On a shirt, the headline should be the widest thing in the design — that's the "reads at six feet" rule made concrete.
  2. Click each color swatch and count. If you land on four or five colors, collapse the closest pair. Three is the target; two is even better and prints cheaper.
  3. Delete the drop shadow on any shape that has one. Soft shadows over transparency produce a visible grey fringe when printed.
  4. Set the background to the garment color to check contrast, then set it back to transparent before export. Studio lets you toggle the page background without touching the layers — use it as a proof view, not as part of the file.

Export as PNG at 2× and you have the file. Same pipeline as a print-ready product label — the constraints differ, the workflow doesn't.
